Tim

there's something wrong with your align tools

my objects are always 'out' by some annoying fraction of a mm

Anybody else reported this .. can repeat

I didn't have any problems aligning three rectangular boxes using every option.

Tem .. my objects are fairly complex .. but fail every time

try taking one of your designs and splitting it into 5 bits

then align the tops .. you may see the same !?

Using some "other" surface modeling program over the years, I got around the alignment issue by placing points on the objects where I wanted to align them, then simply move object-a at point-a to the point-b on the object-b.
